A customer recently compared an approved sweatshirt sample with the finished bulk order. The fabric weight was the same: 280 GSM. The composition and color were also correct. However, the customer immediately felt that the bulk fabric was different.
The sample felt softer and fuller, while the bulk production felt slightly firmer and less comfortable.
This is why the same 280 GSM fabric can feel different: GSM only measures fabric weight per square meter. It does not confirm the cotton yarn quality, finishing process, brushing depth, surface texture, or overall hand feel.
After reviewing the two fabric batches, we found that the difference came from three areas: cotton yarn grade, finishing, and brushing control.
Why the Same 280 GSM Fabric Can Feel Different
Many buyers use GSM as the main indicator of fabric quality. It is useful, but it only answers one question:
How much does one square meter of the fabric weigh?
Two fabrics can both measure 280 GSM while feeling noticeably different in the hand. One may feel soft, dense, and smooth. The other may feel dry, stiff, thin, or overly fluffy.
This is especially common with sweatshirt fabrics because the final hand feel depends on more than the knitted fabric itself. Yarn selection and post-knitting treatments can change the result significantly.
During fabric sourcing, buyers should therefore avoid approving a fabric based only on composition, color, and GSM.
Cotton Yarn Grade Changes the Fabric Surface
The first difference we checked was the cotton yarn.
Cotton yarns can vary in fiber length, cleanliness, consistency, and spinning quality. Even when two suppliers use the same yarn count, the finished fabrics may not have the same surface or softness.
A better-controlled yarn generally produces a cleaner and more consistent fabric surface. Lower-grade or less consistent yarn may create:
- More visible surface hair
- A rougher hand feel
- Uneven texture
- More pilling after wear
- Less consistency between production batches
This does not necessarily change the GSM. A rougher fabric and a smoother fabric can still have exactly the same weight.
In custom sweatshirt manufacturing, this becomes important when the approved sample uses fabric from one mill but the bulk order is sourced from another. The technical specification may appear unchanged, while the customer can still feel the difference immediately.
Finishing Can Make the Same Fabric Feel Softer or Firmer
The second cause was the finishing process.
After knitting and dyeing, sweatshirt fabric may go through softening, compacting, washing, enzyme treatment, raising, or other finishing processes. The exact process depends on the required appearance and hand feel.
Small changes in finishing can produce a large difference:
- More softener may create a smoother initial touch.
- Compacting can make the fabric feel denser.
- Enzyme treatment may clean the surface.
- Excessive heat can make the fabric feel dry or hard.
- Different washing conditions can affect softness and drape.
This explains why matching the fabric composition and GSM is not enough. If the bulk mill changes the finishing formula or processing conditions, the hand feel may move away from the approved sample.
It is also risky to describe the required hand feel only with words such as “soft,” “premium,” or “heavy.” These descriptions are subjective. A physical approved swatch is much more useful during the apparel sampling process.
Brushing Depth Affects Fullness and Softness
For brushed fleece, the third major factor is brushing depth.
Brushing raises fibers from the fabric’s inner loops to create a softer and warmer surface. The machine settings, number of brushing passes, and brushing pressure all affect the result.
Light brushing may leave the inside looking flatter and feeling firmer. Deeper brushing can create a fuller and softer surface, but excessive brushing may damage the fabric structure or increase fiber shedding.
The direction and uniformity of brushing also matter. If different rolls are processed under inconsistent settings, some garments may feel softer than others within the same order.
For French terry, the loops are normally left visible rather than fully brushed. Even so, washing, softening, and compacting can still change the hand feel. Buyers developing both fleece and French terry styles should not assume that one 280 GSM specification will produce the same experience across both constructions.
This was the clearest explanation for why the same 280 GSM fabric feels different even though laboratory weight checks may show similar results.
How We Reduced the Difference Between Sample and Bulk Fabric
The solution was not simply to request “softer fabric.” That instruction would have been too subjective for the mill to reproduce accurately.
Instead, we introduced three controls.
1. Keep the Same Fabric Supplier
Where possible, the sample and bulk fabric should come from the same mill using the same yarn specification and finishing route.
Changing suppliers after sample approval increases risk because every mill has different machines, chemical formulas, and production habits. A new supplier may technically match 280 GSM without reproducing the original hand feel.
A supplier change is sometimes necessary, but it should trigger a new fabric approval rather than being treated as a direct replacement.
2. Create a Physical Fabric Standard
We kept an approved fabric swatch as the reference standard.
This standard was used to compare:
- Surface smoothness
- Softness
- Fullness
- Brushing depth
- Stretch and recovery
- Color and appearance
Hand feel cannot be controlled entirely through a specification sheet. A sealed and dated physical swatch gives the factory, fabric mill, and buyer the same reference.
The standard should be large enough to show the fabric structure and finishing clearly. A very small cutting may not represent the full surface.
3. Approve Bulk Fabric Before Cutting
Once the bulk fabric arrived, we compared representative swatches with the approved standard before allowing cutting to begin.
This step should happen early. If the difference is found after hundreds of garments have been sewn, the available solutions become much more expensive.
Depending on the issue, the fabric may need to be re-finished, rewashed, replaced, or accepted with the buyer’s approval. None of these decisions should be left until final inspection.
A practical garment quality control process should therefore include bulk fabric hand-feel approval, not only GSM and color checks.
What Buyers Should Confirm Before Bulk Production
Before approving a 280 GSM sweatshirt fabric, buyers should ask:
- Will the sample and bulk fabric use the same mill?
- Is the cotton yarn specification fixed?
- Which finishing treatments will be used?
- Is the required brushing depth documented?
- Has an approved fabric swatch been retained?
- Will bulk fabric be compared with the standard before cutting?
- What happens if the hand feel does not match?
These checks are particularly important for OEM clothing manufacturing, where several suppliers may be involved in yarn sourcing, knitting, dyeing, finishing, and garment production.
A factory cannot responsibly promise that every batch will feel perfectly identical. Fabric is not a completely uniform industrial material. However, keeping the supplier and process consistent, using a physical standard, and approving bulk fabric before cutting can reduce unacceptable variation.
